Thank you so much Jim Colt for joining this discussion. I appreciate your offer but I am the wrong person as any opinion I voiced would carry very little weight. My preference would be one of the group gurus or even better some of the folks involved in the EAA that produce the "How To" videos with a little bit of science thrown in showing that if you start with a little bit oversize rough cut and then finish size with a router you end up with a good part. There are even a couple of guys in this group that have been involved in the EAA howtos that might consider following this through.
I think for the folks with a plasma cutter this makes a ton of sense. Imagine that the rough template has a guide for the lightening holes so you can remove the majority material at this step. It has to be safer than a flycutter.
