Read Chapter 1 of Eric Newton's build manual thoroughly and you'll get a good understanding of the processes involved. You said you have it a while back. Definitely read it. Did I mention you should read Eric's manual if you have it? Chapter 1. All of it. Twice even. Don't need to print it. Just open the PDF on your tablet or computer and read it. Lots of great photos and step-by-step info. With that, my stuff may make more sense.
Also watch that whole video that was linked a few messages up. Very valuable insight.

I'm thinking about buying a big sheet of plastic cardboard and do all the patterns before committing them to MDF. It might ad an extra step but at least I won't burn through the MDF.
Believe it or not, not too much. When I was drilling through mine, they got a little bit bigger, but not significantly so. Since the number of pieces your building is far less than a factory setting, the wear is negligible. I cut four wings' worth of ribs from my first set. Drill carefully with a drill press, not a hand drill, and the hole enlargement will be minimal.
The only thing that would benefit from using bushings is keeping the holes from enlarging while drill jig holes. MDF is tough stough, otherwise. Chapter 1 of Eric's guide shows him using bushings made from small-diameter 4130 tubing. I've had no luck finding a similar material at any hardware store or home center.
